Aluminum Wiring: Why the Repair Is a Specialist's Job

A friend bought a 1969 split-level last year, and one line in the inspection report turned into weeks of research: aluminum branch circuit wiring observed. What made it hard wasn't the finding, it was the advice that followed. One contractor quoted a full rewire. Another said he'd "pigtail it in an afternoon" for a few hundred dollars. A forum thread called the whole thing overblown. Those answers can't all be right, and there's a federal document that settles most of the argument — the Consumer Product Safety Commission's publication on repairing aluminum wiring, which is short, blunt, and specific about which repairs count and who may perform them.

What the federal survey actually counted

The number everyone repeats comes from a national survey the Franklin Research Institute conducted for CPSC. Its finding: homes built before 1972 and wired with aluminum are 55 times more likely to have one or more wire connections at outlets reach what the survey called Fire Hazard Conditions than homes wired with copper. That phrase has a hard definition rather than a rhetorical one — a receptacle cover plate whose mounting screws reached 300°F, or sparks coming out of the receptacle, or charring of the materials around it.

Two limits on that survey are worth carrying with you. It looked only at connections at outlets, so it says nothing about the splices in junction boxes and at appliances, which fail the same way. And it produced no information about aluminum-wired homes built after 1972. The figure isn't a claim that aluminum wire is defective in the middle of a wall; it's a claim about what happens where aluminum wire is terminated.

Which houses fall inside the window

A copper shortage in the mid-1960s pushed builders to use aluminum beyond the few large-power circuits it had been reserved for, like ranges and dryers, and into ordinary 15- and 20-amp general-purpose circuits — the ones feeding bedroom outlets. Homes built before 1965 are unlikely to have it. Cable installed between 1965 and the mid-1970s, whether in a new house, an addition, or a rewired circuit, may. CPSC anchors the risk with a date: on April 28, 1974, two people died in a house fire in Hampton Bays, New York, that fire officials traced to an overheating aluminum wire connection at a wall receptacle.

The mechanism is unglamorous. Several deterioration processes at an aluminum termination gradually raise its resistance, and the damage accumulates rather than resetting. Higher resistance means heat whenever current flows, and the heat makes the connection worse.

Reading the jacket in an unfinished basement

Nearly all of it went in as plastic-sheathed NM cable that looks exactly like the copper version from the outside, so identification comes down to the printing on the jacket. Where cable is exposed in an unfinished basement, attic, or garage, the markings repeat every few feet, and CPSC's own tip is to shine a flashlight across the surface at a low angle to make embossed lettering readable. Cable with aluminum conductors will say AL or ALUMINUM.

One qualifier gets missed constantly: read the entire marking. If it also says CU-CLAD or COPPER-CLAD, that's copper-coated aluminum wire, explicitly outside the scope of these repair recommendations. If you can't make the determination from the jacket, that's a question for a qualified electrician, not a project to pursue by opening things up.

Why the usual warning signs don't rescue you here

Most of the electrical trouble covered on this site announces itself. Aluminum terminations frequently don't. CPSC's language is unusually direct: failing aluminum-wired connections seldom provide easily detected warning signs, and have been reported to fail and overheat with no prior indication at all. When symptoms do appear, they're the familiar ones — face plates hot to the touch, flickering lights, circuits that stop working, the smell of burning plastic — and the instruction attached is to have a qualified electrician find the cause and, in the publication's own capital letters, not to try it yourself. A warm outlet or switch plate matters in any house; in this one it moves to the front of the queue.

The three repairs the agency signs off on

CPSC will only recommend a method that clears three bars: safe, effective enough to eliminate or substantially mitigate the fire hazard, and permanent — anything designed as a temporary measure that may fail over time doesn't qualify. On that basis, its publication approves exactly three.

Complete replacement with copper cable is first, and is described as the best method available because it removes the aluminum wire itself rather than managing its terminations. A new copper branch circuit system goes in and the old aluminum can be abandoned inside the walls. Depending on how much unfinished space a house has, that ranges from straightforward to prohibitively expensive — which is why the other two exist.

The COPALUM method attaches a short copper pigtail to the end of each aluminum wire with a special connector, forming what amounts to a cold weld — the dies in the dedicated tool compress connector and wires with upwards of 10,000 pounds of force. The pigtail then lands on an ordinary receptacle or switch, so the house ends up with standard devices throughout. Two constraints come with it: the repair only means something if every aluminum connection gets done, and only electricians trained by the manufacturer are authorized to install the connectors, because the workmanship is what makes the crimp permanent.

The third option exists for the common case where no COPALUM installer works in your area. The AlumiConn connector pigtails with a setscrew instead of a crimp, and CPSC advises it as the next best alternative for a permanent repair, noting it performed well in initial testing but lacks the decades of field history the crimp method has. Same requirement: a qualified electrician, working carefully.

Good to Know "Every connection" is broader than most quotes assume. It means every aluminum-to-aluminum and aluminum-to-copper joint in the house — receptacles, switches, dimmers, light fixtures, junction boxes, panel boxes — plus appliances wired directly to the aluminum branch circuits, such as dishwashers, heaters, and air conditioners. These recommendations also don't apply to the larger-gauge aluminum used for service entrance conductors and dedicated range or dryer circuits, which is a separate subject.

The fixes it specifically warns against

This is where that afternoon quote falls apart. Pigtailing with ordinary twist-on wire connectors is the cheap version of the same idea, and CPSC-sponsored laboratory and life testing found substantial numbers of those connectors overheating severely. The agency goes further than "less good," noting that some pigtail repairs made this way may be prone to even more failures than the original connections were. Other crimp connectors — including the pliers-type ones sold at any home center — were never evaluated for joining copper to aluminum, and their use is strongly discouraged.

The other frequently offered fix is replacing devices with ones labeled CO/ALR, designed for direct connection to aluminum. They perform better than ordinary devices, but still failed in laboratory tests under conditions simulating normal use, and they don't exist for every part of the system — there's no CO/ALR version of a hardwired appliance or a ceiling fixture. CPSC's verdict: at best, an incomplete repair. Both approaches have one legitimate role, as an emergency measure on a failed termination, followed by a proper repair as soon as possible.

Call a Pro Every path here runs through a licensed electrician — identifying the wire if the jacket markings are unreadable, pricing the three recognized methods against your house, and doing the work. Modifications and additions to installed wiring should be performed and inspected in accordance with local regulations, so expect a permit and an inspection to be part of a legitimate quote. If you smell burning plastic, find a hot face plate, or lose a circuit in an aluminum-wired house, treat it as urgent and stop using that circuit until an electrician has been through it.

Scoping the job before anyone prices it

Three questions separate a real proposal from a quick one. Which recognized method is this — copper replacement, COPALUM, or AlumiConn? Does the price cover every aluminum termination in the house, including junction boxes and hardwired appliances, or only the receptacles that are easy to reach? And is the work permitted and inspected? A contractor who answers those clearly is quoting the repair the federal guidance describes. One who leads with wire nuts and an afternoon is quoting something else, which is reason enough to check credentials carefully before signing.

Living with it while you plan

A house doesn't become uninhabitable the day the report says aluminum. What changes is the margin. Loading a bedroom circuit with space heaters and extension cords stresses exactly the connections most likely to be degrading, and any symptom that would normally earn a shrug earns a phone call instead. Insurers frequently ask about aluminum branch wiring, so documentation of a recognized repair is worth keeping with the closing papers. The reasonable posture is neither panic nor dismissal: get it identified, get a real quote for a real method, and put it near the front of the list.
